Ik ben nog niet helemaal tevreden over het kopje, maar het gaat zeker de goede kant op. Het uitdagendste leek me om de schroefdraad te snijden, dus daar ben ik mee begonnen. Het resultaat is te zien in de volgende foto's, met een balpenpunt als referentie voor de schaal. Op dit moment is het boutje nog 27 micrometer te dik omdat 0.127 mm draad wat makkelijker verkrijgbaar was, maar de spoed (van 25 micrometer per gang) klopt al wel. Ik ben erg tevreden met het resultaat, de schroefdraad is mooi gelijkmatig en de vorm klopt goed.&lt;/div&gt;&lt;div&gt;&lt;br /&gt;&lt;/div&gt;&lt;div&gt;Wat wel steeds moeilijker wordt is het netjes op de foto zetten van de creaties. De kleinste stofjes zijn in verhouding levensgroot en helaas is mijn woonkamer alles behalve een cleanroom. Ik hoop dat een ultrasoonbad binnenkort uitkomst zal bieden.&lt;/div&gt;&lt;br /&gt;Met het blote oog en zelfs bij aardige vergroting is de schroefdraad nog niet te zien:&lt;br /&gt;&lt;br /&gt;&lt;a tandwielen waren, zoals te zien is in de vorige post, erg bemoedingend. Maar de gemaakte tandwieltjes waren met hun 6 mm nog behoorlijk groot. Tijd dus om te kijken of het nog wat kleiner kan. Het cirkelzaagje werd vervangen door een vliegfrees, bestaande uit een houdertje waarin een stukje scheermes werd geklemd. De dikte van dit mesje is ongeveer 0.1 mm. Dikte van het mesje/zaagje en kleinste te bereiken module blijken in de praktijk ongeveer gelijk. Met een mesje van 0.1 mm zijn dus bijzonder kleine wieltjes te maken. De vorm van de tandwielen wordt eerst berekend met behulp van de formules voor addendum en dedendum (involuut en trochoïde). Daarna berekent het programma de G-code voor de juiste bewegingen voor het cirkelzaagje ten opzichte van de draaihoek van de spindel van het CNC horlogemakersdraaibankje. Ondanks een klein beetje buiging in het zaagje ziet de vorm van de tand er prima uit en de loop is ook uitstekend. De diameter van het wieltje in onderstaand filmpje is ongeveer 6 mm. De kleinst mogelijke module wordt bepaald door de dikte van het zaagje. Een grote sprong voorwaarts t.o.v. het eigen bouwseltje dat ik voorheen gebruikte. Met name doordat met de vele hulpstukken bijna alles op te spannen is en bijna alle bewerkingen mogelijk zijn. Met de nieuwe aanwinst is het mogelijk om de stukjes van de Burr puzzel ongeveer een factor 4 te verkleinen. De dikte van de staafjes komt dan uit op 1 mm. Ik heb als test van staal een stukje gemaakt. At low current it's fully suppressed, you only see the two lines of the very elongated TEM10 mode. But at around 0:55 I'm ramping up the current in steps (you can hear the clicks of the dials on my supply) and you will see the TEM00 coming back at its new threshold level. And instead of a couple of mW's from a fragile component in some high end device, they entered the arena with big numbers right from the start. No less than twenty-four of them in a reasonably priced consumer projector, each delivering about a watt (!) of light.&lt;br /&gt;&lt;br /&gt;Since DCG is orders of magnitude more sensitive to 445 nm than to 532 nm, they would be ideally suited for holography provided it was possible to get them to lase in a single mode. At first, prospects were dim because the lasers were believed to consist of multiple emitters. To get a single mode output, not only would it be necessary for each emitter to lase on a single mode, but on top of that, all emitters would have to lock onto the same wavelength. They tend to do this naturally however, because there is some coupling between the emitters. Because of this coupling, the gain is slightly higher for oscillation modes of the whole assembly ("supermodes") that contain little power in the spaces between the emitters. So the pattern that's most likely to form, is also the least desirable: a 180 degrees phase shift between the odd and even emittters in the array. This means that because of destructive interference, power is emitted in all kinds of directions except the most important one: the forward direction. The situation is a bit like having a 100% efficient grating right behind the facet of a normal laser diode completely removing the zeroth order.&lt;br /&gt;&lt;br /&gt;Soon however, it became clear that either the diodes must be just broad single emitters or the locking does end up favorable in these diodes because the first reports of single mode operation came: &lt;a href="http://hololaser.wordpress.com/"&gt;http://hololaser.wordpress.com/&lt;/a&gt;&lt;br /&gt;&lt;br /&gt;Of course at that point (or somewhat earlier to be honest) I couldn't resist the urge anymore to buy a projector and (while chanting and praying for the gods of the Sacredness of Untouched Electronic Equipment to forgive me) extract the diodes from it.&lt;br /&gt;&lt;br /&gt;To investigate the spectrum this time, I attached a webcam with the lens removed (sorry again gods :-) ) to a dual grating monochromator, the both of them together acting as a high resolution spectrograph. Near threshold, the emission is single mode or 'couple of modes'. As the current is increased, more gain in the cavity allows more modes to lase simultaneously. &lt;/p&gt;&lt;p&gt;As the current is increased further however, the mode spectrum for this diode seems to split into two parts. At the right is a part that looks a bit fuzzy. Even though the optical quality of the monochromator system is not excellent since it's not designed for spectral imaging, I do believe the fuzziness is real, not an artifact. But more about that later in a follow up post. &lt;/p&gt;&lt;p&gt;Walking away to the left is the other part. Once in a while a strong mode pops up, but as the current is increased, this part loses it significance quite quickly.&lt;br /&gt;&lt;/p&gt;&lt;p&gt;So, how to get the multimode spectrum tamed to show a nice clean single mode? The answer is to provide external feedback. If you can provide some extra gain for one mode and/or suppress the gain of the others, you can force the diode to lase on that single mode. &lt;/p&gt;&lt;br /&gt;&lt;p&gt;The feedback mechanism should have enough wavelength selectivity to single out the desired mode. This selectivity can be obtained by using the properties of the extra fabry-perot cavity that's formed between output coupler and a third mirror that's placed outside the cavity and by using a grating to reflect only a small band of wavelengths back into the cavity. &lt;/p&gt;&lt;br /&gt;&lt;p&gt;The increased feedback will also cause the threshold current of the laser to decrease. Because less light escapes the laser at the output coupler the net round trip gain to sustain lasing does not have to be as high as without extra feedback. Since the gain scales with the current through the device, the current can also be lower and thus the laser will lase already at lower currents.&lt;/p&gt;&lt;br /&gt;&lt;p&gt;To test how easy it was to influence the modes I had already tried to see how much I could influence the treshold current (this was before the spectrograph was finished). With the current set just below threshold and using a lens to focus the collimated beam to a small focus I put a glass microscope slide at this point. I was surprised to see that indeed the laser started to lase again and after fiddling a lot I was able to reduce the threshold current from 218 to 132 mA with just the 4% feedback from the glass! The laser was indeed very susceptible to feedback!&lt;/p&gt;&lt;br /&gt;&lt;p&gt;So, what does the feedback do to the mode structure? In the next clip I'm ramping the current up again in the lower range. Instead of the reflecting the light back by putting the glass plate in the focus of a lens, this time I just put the glass plate directly in front of the laser diode, without even collimating the beam first. The level of feedback must be very low in this setup. Because this shifts the modes of the external OC+external mirror cavity, you can see the wavelengths at which the whole assembly lases sweep along. Because the finesse of the external cavity is very low, the laser is only single mode on the upper and lower extremes of the gain profile when the external feedback pulls it towards an edge. As you can see in the next pic, it has quite an oversized motor to drive the spindle:&lt;img id="BLOGGER_PHOTO_ID_5413213517168668098" style="DISPLAY: block; MARGIN: 0px auto 10px; WIDTH: 240px; CURSOR: hand; HEIGHT: 320px; TEXT-ALIGN: center" alt="" src="http://3.bp.blogspot.com/_GhumToWbO5E/Sx-ZA3AubcI/AAAAAAAAAPE/9vu0mFrBVyA/s320/1_original+motor.JPG" border="0" /&gt; Even though the z-axis stage has no problem lifting the weight of this motor, there were several reasons why I wanted to have the option to put on another one:&lt;br /&gt;&lt;br /&gt;1. Tool rotational speed&lt;br /&gt;While you can change the spindle rotation rate by repositioning the belt, the tool still rotates quite fast at the highest reduction ratio. For milling low melting point materials like PMMA, this can be a problem. The new motor is a DC motor used in servo systems, it generates a torque even at very low speeds.&lt;br /&gt;&lt;br /&gt;2. Vibrations and noise&lt;br /&gt;The original motor is pretty quiet, but still generates a bit more vibration than desirable for late night milling in a 4th floor small appartment. :-)&lt;br /&gt;&lt;br /&gt;3. Mains voltage&lt;br /&gt;To operate the 110V motor from 230V, a bulky transformer is needed. It generates a hum that can be annoying and takes up valuable tablespace.&lt;br /&gt;&lt;br /&gt;4. Oversized&lt;br /&gt;I'll use the mill to make small parts, not to mill 2 inch slots in heavy steel. So I hardly ever need the power of the original motor. If I do at some point, I can always put it back on as needed.&lt;br /&gt;&lt;br /&gt;5. Wear&lt;br /&gt;Having less (off-centered) weight on the z-stage will help to prevent wear on its slideways, bearings and drive spindle.&lt;br /&gt;&lt;br /&gt;So enough reasons to let the original motor aid in its own demise and use the TAIG to make a mount for the new one.&lt;br /&gt;&lt;br /&gt;First a drawing was made in VCarvePro, and this was used to generate the toolpaths:&lt;br /&gt;&lt;div&gt;&lt;div&gt;&lt;div&gt;&lt;div&gt;&lt;div&gt;&lt;div&gt;&lt;div&gt;&lt;div&gt;&lt;img id="BLOGGER_PHOTO_ID_5413213519778632402" style="DISPLAY: block; But the edges of my plates have. I've used Rain-Clear on them. It's originally used to make car windshields water-repellent to improve your visibility during rain. Instead of clinging to the surface, drops just run off the glass.&lt;br /&gt;&lt;br /&gt;I coated one side of the plates completely and only a small border around the edges on the other side. Now during pouring the gelatin only sticks to the uncoated region, and the edges dry more evenly, resulting in very uniform coatings.&lt;br /&gt;&lt;br /&gt;WARNING: It looks like this stuff really forms a chemical bond to the glass. It's probably a silane compound with a very hydrophobic group at the end. Even after cleaning many times, it's still on the plates. Despite its bad mode pattern I used the violet laser. For small pathlength differences (i.e shallow reflection holograms), it worked OK. Even though you can see that I need to improve on processing techniques, there's a hologram and it's quite bright. I tried several coating methods, but I liked veil coating best. Basically, veil coating is done by holding the (very well cleaned) plate at an angle and pouring a heated solution of dichromate gelatin over it in a special way. While pouring from the top left corner of the plate you slowly move to right top corner of the plate, making sure the "curtain" of gelatin keeps following the spot from where you pour. After gaining a little practice the method is fast and yields good results. Not all laser diodes however are suitable for use in holography. The problem with many laser diodes is that the band of wavelengths that can be amplified in the semiconductor is quite broad. Often this results a laser that emits a lot of regularly spaced wavelengths (corresponding to the modes of the laser cavity). This is very detrimental for making holograms. Especially with larger differences in path length between reference and object beams, the many tiny wavelength differences start to add up. If they sum to about half the average wavelength, constructive interference for one wavelength will become destructive interference for the other. The result is that in the end, no diffraction pattern is recorded for this path difference. In practice, holograms that are made with a laser like this will appear 'breadsliced'.&lt;br /&gt;&lt;br /&gt;To test the lasers that I already own, I made a high resolution spectrograph that would be able to resolve the extremely small differences in wavelengths emitted by the laser. Below are some pictures and a video.&lt;br /&gt;&lt;br /&gt;I'll start off with a picture of my violet laser, at a very low current. At this current the laser isn't yet lasing. The pattern of modes that lase is quite irregular and depends strongly on the current flowing through the laser. Clearly not the kind of operation you want for holography.&lt;br /&gt;&lt;br /&gt;The next picture is my green laser module. Its mode pattern is highly irregular. At first sight, it looks like there are just three modes lasing. But if you look closer, you'll see that the mode spacing is way smaller than the distance between those three modes. So between the three modes that are lasing, there are many modes that aren't lasing. In the video (see below) you can see this more clearly.&lt;br /&gt;&lt;a onblur="try {parent.deselectBloggerImageGracefully();} catch(e) {}" href="http://1.bp.blogspot.com/_GhumToWbO5E/SYn8XADFBoI/AAAAAAAAAO0/3iEv8dabH7w/s1600-h/green_multimode.jpg"&gt;&lt;img id="BLOGGER_PHOTO_ID_5299043908658202242" style="DISPLAY: block; MARGIN: 0px auto 10px; WIDTH: 320px; CURSOR: pointer; HEIGHT: 240px; TEXT-ALIGN: center" alt="" src="http://1.bp.blogspot.com/_GhumToWbO5E/SYn8XADFBoI/AAAAAAAAAO0/3iEv8dabH7w/s320/green_multimode.jpg" border="0" /&gt;&lt;/a&gt;The cause for this is probably the fact that this is a DPSS laser. It consists of a diode pump laser that lasers at around 808 nm. This laser pumps another laser that normally lases at around 1064 nm. But the mirrors in this second laser are designed to keep most of this light inside the cavity instead of letting a portion escape like in a normal laser. Instead there's a crystal inside the laser cavity that doubles the frequency of a tiny portion of the light that passes through it. This light *does* escape the cavity and shows up as 532 nm. I assume that because of the many interacting cavities inside this laser, its mode structure is so irregular.&lt;br /&gt;&lt;br /&gt;Last but not least, my red laser. You can see a couple of modes, but clearly one is way brighter than the others. This is the sole mode that's lasing in this laser. It's so bright that it gets diffracted a bit by the diaphragm blades. This shows up as the six rays that extend from the spot. The green and violet lasers aren't well suited for making holograms. One can make holograms with them, but only of things that can be put very close to the plate like coins.&lt;br /&gt;&lt;br /&gt;I also made some videos of the mode changes (see below). In the first video you can see a phenomenon known as mode hopping. One moment the laser is lasing at one wavelength, and the other it flips to another one. In the video I'm tuning the current up and down to induce the effect.&lt;br /&gt;&lt;br /&gt;As you can see in the other video of the green laser, it switches between two completely different mode structures. I've been interested in it since I was a kid and I made a couple of holograms with a homebuilt sand-table at the time I was in high-school. But after I left school and went to university, limited space and lots of other things to worry about kept me from pursuing it further.&lt;br /&gt;&lt;br /&gt;But the desire to make holograms never went and especially making holograms on dichromate gelatin (DCG) was something I kept dreaming about. After having met someone on a laser related forum who offered to help me start up I decided this was the time to finally give it a go.&lt;br /&gt;&lt;br /&gt;DCG is a very efficient recording material and can yield holograms that are almost as bright as the original under the same lighting conditions. It's not easy to use however. Dit vastsmelten wordt 'sinteren' genoemd. Door steeds een nieuw laagje poeder uit te strijken en daarin een vorm te sinteren die deels overlapt met de voorgaande laag, kan een driedimensionaal object worden gemaakt. Nadat de laatste laag is gesinterd, wordt het poeder afgeschud en blijft het object over. Tussen de gesinterde korrels in het object is vaak nog ruimte aanwezig, maar door een ander materiaal door het poreuze object te laten 'opzuigen' kan dit worden verminderd.&lt;br /&gt;&lt;br /&gt;Ooit heb ik eens op Marktplaats een mooie kruistafel gekocht, die al was voorzien van stappenmotoren:&lt;img id="BLOGGER_PHOTO_ID_5182910392389464866" style="DISPLAY: block; MARGIN: 0px auto 10px; CURSOR: hand; TEXT-ALIGN: center" alt="" src="http://3.bp.blogspot.com/_GhumToWbO5E/R-1liqkN8yI/AAAAAAAAAEI/n76zG05qD4I/s320/translapegsma.jpg" border="0" /&gt;&lt;br /&gt;Ik heb voor deze tafel nu een motorsturing gebouwd en in combinatie met een flinke laserdiode wat experimentjes gedaan met SLS, voorlopig alleen nog maar in 2D. Maar toen ik bij een inkoopactie voor weinig geld een heteluchtsoldeerstation kon kopen heb ik me er toch maar eens aan gewaagd. Mijn conclusie is duidelijk: hoe heb ik ooit zonder gekund! Zelfs bij mijn eerste poging (een FPGA-board met o.a. een 144-pins TQFP erop) was het resultaat al bijzonder goed:&lt;img id="BLOGGER_PHOTO_ID_5182865063304622802" style="margin: 0px auto 10px; display: block; text-align: center;" alt="" src="http://1.bp.blogspot.com/_GhumToWbO5E/R-08UKkN8tI/AAAAAAAAADg/g1JkU7ffii8/s400/fpgaboard.jpg" border="0" /&gt;Voor het solderen van SMD componenten is de techniek ideaal. De oppervlaktespanning trekt componenten netjes recht op de eilandjes en omdat de flux niet verbrandt onstaan hele schone verbindingen. Na het verwijderen van overtollige flux is het resultaat nauwelijks te onderscheiden van commercieel geproduceerde printen:&lt;img id="BLOGGER_PHOTO_ID_5182865986722591458" style="margin: 0px auto 10px; display: block; text-align: center;" alt="" src="http://4.bp.blogspot.com/_GhumToWbO5E/R-09J6kN8uI/AAAAAAAAADo/DY6mvMxAd-I/s320/fpga_closeup1.jpg" border="0" /&gt; De FPGA zelf heb ik gesoldeerd met de 'flood&amp;amp;wick'-techniek. Na het positioneren en vastzetten van de hoekpootjes wordt de FPGA aan alle kanten ruim vertind. Hierdoor komen alle pootjes aan elkaar en aan de print vast te zitten. Met desoldeerlitze wordt de overtollige tin weggezogen en blijft alleen de verbinding tussen pin en print over. In onderstaande foto is een beroet glaasje te zien waarvan het roet plaatselijk is weggebrand met een laser. Het object rechts is een haar, in de orde van 100 µm dik. De eerste pixel van de letter 'T' is afwijkend omdat de laser daar wat langer stil heeft gestaan.&lt;br /&gt;&lt;br /&gt;Natuurlijk is dit al best wel klein :-). Maar het moet zeker nog kleiner kunnen. De golflengte van het gebruikte licht is 0.658 µm, dus pixels van 1 µm zijn zeker haalbaar. Als eerste oefening ben ik begonnen met een simpele ontvanger. Het gaat om een 1-transistor regeneratieve ontvanger. Dit type ontvanger wordt vaak gebruikt in op afstand bestuurbaar speelgoed. De afmetingen van het onderstaande prototype zijn ongeveer 9x11 mm, vandaar de naam 'kwart postzegel ontvanger'. Ik heb de schakeling ontworpen aan de hand van vergelijkbare ontvangers in de datasheets van signaalverwerkende IC's. Ik heb SwitcherCad gebruikt om de schakeling te simuleren en de rol van de diverse componenten te achterhalen. Daarna heb ik in Eagle een print gemaakt. Wat wegspringen van de componenten betreft heb ik denk ik geluk gehad. Een weerstand van een halve mm ligt al snel (letterlijk) aan de andere kant van de kamer! In ieder geval komt het op deze schaal dicht in de buurt van het maximaal haalbare. Het is onmogelijk om goed gedoseerd tin toe te voegen als tin en soldeerpunt ongeveer even groot zijn als de componenten zelf (0.3 mm). De (afstembare) spoel wordt later nog vervangen door een vast SMD exemplaar. De meeste PIC's hebben flashgeheugen aan boord. Omdat daardoor de adres- en datalijnen niet meer naar buiten hoeven te worden geleid komen er veel pinnen vrij voor I/O. Als er ook gebruikt wordt gemaakt van een interne oscillator blijft eigenlijk alleen nog maar de voedingsspanning en de I/O over. Het wordt dan interessant om ook varianten in behuizingen met weinig pinnen uit te brengen omdat die nog steeds over voldoende I/O mogelijkheden beschikken. Microchip heeft dit tot het uiterste doorgevoerd in hun PIC10F serie. Het gaat om een 6-pins microcontroller in een SOT-23 behuizing. Op de &lt;a style="font-family: Verdana;" href="http://www.research.ibm.com/BurrPuzzles/"&gt;IBM Burr-puzzle site&lt;/a&gt; is over deze puzzels vanalles te vinden. De puzzels bestaan uit 6 stukjes met op elk stukje verschillende inkepingen. Bij IBM hebben ze ooit alle mogelijke combinaties van stukjes en inkepingen onderzocht. Van alle puzzels met freesbare stukjes kwam &lt;a style="font-family: Verdana;" href="http://www.research.ibm.com/BurrPuzzles/B6HB46AA.html"&gt;deze&lt;/a&gt; eruit als zijnde het moeilijkst op te lossen. Het eerste stukje komt pas na 10 schuifbewegingen los. Uiteraard werd daarom juist deze verkozen tot onderwerp van een eerste test. Uitgangspunt was een stuk 4 mm vierkant staf messing. Hierin werden de sleuven gefreesd zoals aangegeven op de site. Vandaar dat deze nu vervangen is door een 6 mm lagerblok in een stevig gietaluminium frame.
